Common Causes of Unstable Speed (Fluctuating, Hunting) in Diesel Generator Sets
I. Fuel Supply System (Most Common)
1. Air entering the fuel lines due to air in the oil path, leaking oil pipe joints, clogged filters, or poor sealing of the fuel pump can cause intermittent fuel supply and speed fluctuations.
2. Clogged diesel filters or water accumulation in the oil-water separator increases fuel resistance, leading to intermittent fuel supply and pronounced speed hunting when the load changes.
3. Fuel pump malfunctions such as diaphragm damage or poor sealing of the one-way valve cause unstable fuel pressure.
4. Stuck injectors, poor atomization, or dripping single-cylinder/multi-cylinder injection irregularities result in uneven work across cylinders and speed shaking; severe cases may include black smoke and abnormal noise.
5. Wear of high-pressure pump plungers or failure of the delivery valve causes unstable fuel supply, erratic governor control, with low-speed hunting being most obvious.
6. Poor diesel quality with high water and impurities leads to unstable combustion and fluctuating power output.
II. Governor System (Directly Controls Speed)
1. Mechanical governor faults (older units)
- Governor spring fatigue or uneven tension;
- Worn or stuck flyweights, reduced mobility;
- Excessive play in the governor lever or loose pins;
- Rack sticking, causing irregular fuel adjustment.
2. Electronic governor faults (newer units)
- Loose or damaged speed sensors, weak signals;
- Stuck actuator or abnormal feedback;
- Controller parameter imbalance, unstable voltage;
- Poor connections or short circuits in wiring.
3. Stuck or overly loose throttle linkage leads to delayed throttle adjustment and fluctuating speed.
III. Intake and Valve System
1. Severely clogged air filter reduces intake, causing oxygen-deficient combustion, unstable power, more noticeable under heavy load.
2. Intake leaks or turbocharger faults such as worn impeller, pressure loss, or intake pipe damage cause fluctuating intake pressure.
3. Abnormal valve clearance or poor valve sealing results in inconsistent cylinder compression, uneven work, and idling vibration or hunting.
4. Exhaust pipe blockage or carbon accumulation in the muffler increases exhaust back pressure, preventing proper exhaust flow and causing power fluctuations.

4. Cylinder Compression and Mechanical Failures
1. Wear of cylinder liner, piston, and piston rings: insufficient cylinder compression pressure, large pressure difference between cylinders, uneven power output.
2. Slight leakage of cylinder head gasket: compression leakage, power fluctuates.
3. Excessive clearance in crankshaft and connecting rod bearings: mechanical resistance fluctuates, accompanied by abnormal noise and unstable speed.
Ⅴ. Load and Electrical Matching Issues
1. Frequent and severe load fluctuations: frequent start and stop of high-power equipment, sudden changes in generator load, speed fluctuates accordingly.
2. Generator excitation system failure: unstable voltage causes reverse interference with diesel engine speed control (common in electronically controlled units).
3. Damage to unit vibration damping pads or loose mounting: vibration causes throttle and sensor displacement, indirectly leading to speed drift.

6. Simple Troubleshooting Sequence (from easy to difficult)
1. Check the diesel fuel system: look for air leaks, water accumulation, or clogged filters;
2. Clean the air filter and check whether the intake and exhaust are unobstructed;
3. Observe whether the throttle lever is stuck;
4. Mechanical governor: disassemble to check if the flyweights, springs, or rack are worn or stuck; Electronic governor: check the speed sensor and actuator wiring;
5. Calibrate the fuel injectors and high-pressure fuel pump;
6. Measure cylinder compression pressure and check valve clearance; 7. Rule out sudden load changes and electrical interference issues.
