Cummins 6BT Engine, Main Changes From 1989 To 1998

     Most 6BT Cummins enthusiasts are aware of the differences between the VE pump engines on 1989-1993 Dodge trucks and the P pump engines used on 1994-1998 Rams, but over the 10-year production run of the mechanically injected 5.9L, dozens of emissions-related changes were made. Some revisions were minor, while others were more extensive and far-reaching, but nearly all of the changes were aimed at cleaner exhaust emissions. This time, we will guide you through the countless changes that occurred before the 1991 Federal particulate matter standards took effect, as well as the modifications made before the PM regulations were tightened again in 1994.

 

    Whether you are familiar with the 6BT Cummins or not, you may have never heard of the changes you are about to read. For example, throughout the lifecycle of the 6BT, various hardware components have changed, including the replacement of different cylinder gaskets and turbochargers, and even modifications to the cylinder head casting. Even if you are aware of these changes, you may not fully understand why they were made. We will explain all of this and more below, while also mentioning the rarest variant-the 6BT engine equipped with Exhaust Gas Recirculation (EGR) to meet California NOx regulations.

89-91 Models (CPL 804) Cummins 6BT

 

    The original Cummins 6BT made its debut in 1989 in ¾-ton and 1-ton Dodge trucks, with a control parts list (CPL) of 804. These first 12-valve, 5.9L powerplants were produced from February 8, 1988, to December 31, 1990, with serial numbers ranging from 44243058 to 44547226. Even without an intercooler, their appearance was nearly identical to later versions. These early 6BT engines easily met particulate matter (PM) and NOx emissions standards prior to 1991. However, to bring the 6BT into compliance with emissions regulations starting in 1991 (model year 91.5), significant changes were required-many of which were more substantial than one might imagine.

91.5 Section (CPL 1351): Intercooler

 

    It may be best to remember this point, as it is the only visibly obvious change made to the OEM Dodge Cummins 6BT intercooler, though many people believe that adding an air-to-air intercooler is the only difference between the '91.5 and '89–'91 Cummins 6BT models. While the intercooler is undoubtedly a welcome addition, as it lowers intake temperatures and helps reduce nitrogen oxide emissions, it is actually just one of a dozen significant changes that occurred. These engines were produced from February 1991 to mid-November 1991, under CPL 1351, and also featured different versions of the fixed-geometry Holset H1C turbocharger-which had a larger, freer-flowing exhaust housing (21 cm², up from the previous 18 cm²) and became notorious for its increased turbo lag.

Model 91.5 (CPL 1351): Piston

 

    Standard bore 6BT Cummins 5.9L diesel pistons, starting from January 1, 1991, were subject to federal PM standards tightening from 0.60 g/bhp-hr to 0.25 g/bhp-hr. In meeting these new PM standards, it can be said that nothing was more important than the piston changes implemented by Cummins starting with the CPL 1351 engines. The pistons remained made of cast aluminum, featuring a new bowl-shaped geometry designed to enhance intake swirl, achieve more complete combustion, and reduce PM exhaust emissions. The new pistons also adopted ground-finished upper compression ring surfaces. To reduce oil consumption and better control PM and hydrocarbon (HC) emissions, each 6BT cast-iron crankcase underwent torque plate cylinder honing.

91.5 Model (CPL 1351): Piston Pin and Fuel Injector

 

    In addition to the redesigned pistons, starting from CPL 1351, a larger piston pin bearing area was also adopted. This improvement was implemented to better handle cylinder pressure. Furthermore, the bearing tolerances from piston to piston pin and from piston pin to connecting rod were significantly tightened. The original 6BT, up to the ISB production ('89–'02 models), all used the same I-beam forged steel connecting rods. Returning to the emission issue, the 6BT equipped with CPL 1351 marked the first time that the Cummins factory introduced fuel injectors with a 7 mm nozzle diameter (instead of 9 mm), while the fuel pressure was also increased accordingly. This change in injector nozzle required modifications to the cylinder head (which will be detailed later).

91.5 Model (CPL 1351): Oil Pressure and Lubrication

 

     To ensure that the newly designed pistons do not sacrifice any durability, each 5.9L Cummins 6BT OEM oil pump at the bottom of the cylinder is equipped with new piston cooling nozzles. The improved nozzles have a larger diameter and longer length than the previous nozzles, enhancing cooling at the bottom of each piston. To supply oil to the piston cooling nozzles, an oil pump with a 16% increased flow rate has been introduced. Accompanying this is an upsized oil cooler, along with a new oil pressure regulator and spring, which enhance oil pressure regulation.

91.5 Model (CPL 1351): Cylinder Head.

 

     The improvements to the cylinder head of the 6BT Cummins 5.9L diesel engine were also made to meet the stricter emission standards of 1991. Among them, the ductile iron castings were enhanced to promote better in-cylinder combustion, and the intake ports were reworked to increase intake swirl. The updated cylinder head bolts (including three different lengths of fasteners and additional thread length) also came into focus, while the torque procedure for the cylinder head bolts was improved. Next, the improved cylinder head gasket featured more metal bands and larger-diameter crush rings on each cylinder to enhance combustion sealing. Regardless of whether CPL 1351 or CPL 804 was used, incidents of cylinder head gasket failure remained very rare.

92.5 Model (CPL 1579): Turbocharger

      Although not nearly as extensive as the aforementioned engine adjustments, this is one of the changes most remembered by many first-generation Cummins owners. In the mid-year of the '92 model, the Holset H1C version equipped with the original 18 cm² exhaust housing was reintroduced. This was done because customers complained that, compared to the '89-'91 models, the '91.5-'92 trucks equipped with the larger 21 cm² exhaust housing were "underpowered." While peak horsepower was not affected by the larger housing, due to its lower restriction and freer exhaust flow, the 21 cm² housing had slower spool-up, sacrificing some low-RPM driving performance compared to earlier models. The 18 cm² housing remained in use throughout the CPL 1579 production.

1994 Model Vehicles (CPL 1816): Camshaft

 

     A similar piston design, including reduced top piston ring lands and a swirl-type Cummins 6BT diesel camshaft with shot-peened fuel bowl assistance, was continued in the '94 6BT Cummins for Ram's redesigned trucks (i.e., CPL 1816). The main engine-related improvements in these engines were concentrated in the camshaft. In the '89-'93 6BT models, the camshaft was found to be weak in the area between the first cam lobe and the foremost main bearing journal. To increase strength and durability, this area was shot-peened to enhance fatigue resistance and was processed with a rolled radius. Hardened rocker arm surfaces and wider low-friction lobes were also added.

1994 Vehicle Models (CPL 1816): Injection System

 

    The Bosch P7100 diesel injection pump allowed the Cummins 6BT to reduce the PM limit from 0.25 g/bhp-hr in 1991 to 0.10 g/bhp-hr in 1994. Cummins switched to the Bosch P7100 pump and high-pressure injectors. The P7100 is an inline plunger pump, replacing the rotary Bosch VE, and offers higher operating pressure and greater capacity. At the intake end of the six independent plungers of the P pump, a fully mechanical, pop-type Bosch fuel injector is still installed. However, the rated pressure of the new injector is 260 bar (or 3,770 psi), compared to the previous 245 bar (3,553 psi). The fundamental summary of these injection system changes is as follows: higher pressure provides better in-cylinder atomization, which means more complete combustion and ultimately reduces PM emissions.

Changes in 1994, 1995, and 1996 Models: Turbocharger

 

    The turbocharger and EGR are slightly different from the previous Holset H1C turbocharger. The 1994 model 6BTHX35W Holset turbocharger Cummins 6BT diesel exhaust valve Cummins was equipped with the WH1C ('W' indicates the use of an internal exhaust valve). The WH1C has a tighter 12 cm² exhaust housing (compared to 18 cm² for the H1C), which improves low-speed response, thereby enhancing overall driving performance. For the 1995 model year engine, the Holset HX35W was introduced. It also features an exhaust valve and is equipped with a 12 cm² exhaust housing. Over time, the HX35W has proven to be the most popular 6BT Cummins turbocharger, offering unmatched efficiency and reliability-even under increased boost pressures. Last but not least, the 1996–1998 California 6BT was equipped with Exhaust Gas Recirculation (EGR) to meet the state's stricter NOx standards. Like modern EGR-equipped diesel engines, these engines are prone to EGR valve failure, and thick carbon deposits can build up in the intake manifold and cylinder head intake ports.
